AIRCAP 1™ is a lightweight replacement hot tub cover designed as an alternative to traditional foam covers. Its drop-stitch air chamber doesn't rely on an EPS foam core, so the cover stays light instead of becoming steadily harder to lift as foam absorbs moisture.

Most spa covers are replaced for the same reason: the foam inside has taken on water, the cover has doubled in weight, and closing the tub has become a two-person job — estimate what your current cover weighs. Removing the foam removes that failure. AIRCAP is available in six sizes for square spas from 77" to 94", with a modular skirt that adjusts to your cabinet — so there is no custom order and no waiting weeks for a build.

A foam cover insulates with a rigid EPS core wrapped in a vinyl vapour barrier. That works until the barrier is compromised — and steam, chemicals, UV and ordinary handling compromise it eventually. Once water reaches the foam it stays there, and the cover gets heavier every season until someone decides it is easier to leave the spa closed.

AIRCAP 1™ replaces the foam entirely. It uses welded drop-stitch construction: two layers of reinforced fabric held apart by thousands of internal threads, inflated to pressure and fully sealed. There is no porous core, so there is nothing for water to soak into — the cover weighs the same in year three as it did on day one. Patent-pending pressure release valves manage the air expansion that comes with heat.

The practical differences follow from that: it stays light enough for one person to handle, it holds its insulating value instead of degrading, and because the structure is sealed rather than absorbent it avoids the mould and odour that arrive with a waterlogged cover. Sizing is standardised across six sizes rather than custom-ordered, and the Ziptech™ modular skirt lets you match the skirt depth to your cabinet without a bespoke build.

Industry guides put a new foam cover at 50–75 lb, and owners of waterlogged covers routinely report 100 lb or more. The AIRCAP 1™ weighs 35–40 lb depending on size — and because it is a hot tub cover that doesn’t absorb water, that number never changes. One distinction worth making: a lightweight insulating cover is not the same thing as a fabric weather cover. The thin tarps sold for under $100 weigh almost nothing because they insulate almost nothing — they protect against leaves, not heat loss. Measure straight across the top of your spa, side to side, in both directions. If your measurement falls between two sizes, round up — an oversized cover overhangs by a fraction, which is how a spa cover is meant to sit, while an undersized one will not seal along the edges.
